Smart Chart: Unification and Semi-automated Diagnosis of Industrial Engineering Charts used for Process Analysis and Improvement

The fundamental science of Methods Analysis and Work Design that is at the core of the Industrial Engineering profession has seen limited incorporation of Operations Research algorithms and Computer-Aided Process Planning logic into the basic thinking process for diagnosing the different charts that are routinely used. This thesis represents the first step in a recent initiative to develop an integrated and computer-assisted approach for Methods Analysis – Smart Chart – that represents, models, analyzes and improves any work process that consists of a sequence (or network) of discrete activity elements that dynamically share one or more shared resources. The proposed approach uses: (i) a common database to integrate several traditional IE charts that typically capture diverse aspects of the same process, (ii) a combination of rules-based and algorithmic diagnosis of these charts to determine a set of potential improvement opportunities and (iii) an optimization model for executing the network of work elements that comprise the process by formulating and solving it as a Resource–Constrained Project Scheduling Problem (RCPSP). Computer-aided analyses were done using software tools like PFAST, MS Project and ProPlanner for workplace layout and operator motion analysis in the workspace, activity scheduling and time studies/work measurement, respectively. Industrial application of this approach for reduction of die changeover times on forging presses at a global Tier 1 automotive supplier freed up equipment capacity. Despite the loss of some of this extra production capacity due to equipment setup, the remaining capacity would enable fulfillment of more orders, which would increase sales revenue.
