Process Selection for the Manufacturing of a Light and Simple Automobile

Vehicle lightweighting is an emerging trend in the automotive industry caused by demands for increased sustainability, lower emissions, and a higher fuel economy. As a result, a wide variety of strategies towards mass reduction have developed. In many cases, these involve the substitution of mild steels, commonly used in automobile bodies, with light structural alloys such as aluminum and magnesium. This technique has been demonstrated to be ineffective, and it has become clear that an innovative approach is necessary to achieve significant lightweighting. One promising method is to completely redesign a vehicle around these lightweight materials. This work studies a concept vehicle, known as the Very Light Car, that employs a radically distinctive design providing significant mass reduction. Novel manufacturing processes capable of producing a Very Light Car in a sustainable, low-cost, and minimal lead time fashion were compared. An outline for an economical manufacturing system was given based on the relative benefits of each process.
